Chassis Powder-Coating Failure and Corrosion

ModerateBodywork & Rust

The Seven's mild-steel spaceframe chassis is protected by powder coating, but the coating chips easily from stone strikes and, once breached, the steel can rust from the inside out. Corrosion typically starts at welds, joints and suspension mounting points where salt and moisture become trapped, and untreated chips can perforate the chassis tubes - an MOT structural issue and an expensive repair. Caterham advises that any repaired chassis section must be re-rust-proofed, because the repair breaks the original powder-coat protection.

Est. Repair Cost: £350–£1,200
Warning Signs:

Rust spots or bubbling powder coating on chassis tubes, Corrosion at suspension mounting points, MOT advisory or failure on body, chassis or structure

What to Inspect:
  • Get the car on a ramp and inspect the full chassis, especially inner tubes and welds
  • Check suspension mounting points and footwell areas for soft or holed metal
  • Ask whether any chassis repairs were professionally rust-proofed

Rear Lighting and Electrical Faults

MinorElectrics & Electronics

On Ford-era Sevens the rear lights can stop working without warning. Common causes are chafed or corroded wiring in the loom, a failed brake-light switch, and mud or moisture gathering on the rear lamp connectors; cars with the later integrated LED rear lamp units have also suffered poor earth connections that cut the lamps intermittently. The Seven has no electronic warning lamps for its lighting circuits, so a failed rear light can go unnoticed until another road user - or the MOT tester - spots it. DVSA MOT data shows lamps, reflectors and electrical equipment are the largest single failure category on the Caterham Seven, present in 62.2% of failed tests.

Est. Repair Cost: £80–£250
Warning Signs:

Rear lights, brake lights or indicators inoperative, Intermittent rear lamp failure, MOT failure on lamps or electrical equipment

What to Inspect:
  • With a helper, operate every rear lamp including brakes, indicators, fog light and number-plate lamp
  • Inspect rear lamp connectors and earth points for mud, corrosion and chafed wiring
  • Check the car's MOT history for repeated lamp or electrical failures

Buying Tips for 2026 Caterham Seven (Sigma, Duratec & Suzuki)

  • Check the condition of the De Dion rear suspension tube for any signs of cracking or stress if the car has been tracked heavily.
  • Inspect the exhaust manifold for cracks, particularly on higher-output Duratec models where heat cycling takes a toll.
  • Test all electrical switches and dials; the classic toggle switches can occasionally suffer from poor earth connections.
  • Verify that the Ford engine has been serviced regularly, paying attention to the timing chain tensioners on higher-mileage Duratecs.
  • Examine the weather gear (roof, doors, tonneau) for tears or shrinking, as replacements can be expensive.
  • Look for any stone chip damage on the rear wings, which take a constant beating from the front tyres.
