Durashift EST Automated Manual Transmission Actuator Fault

SeriousGearbox & Transmission

The optional Durashift Electronic Shift Transmission (EST) utilizes an automated mechanical clutch and electro-mechanical gear selector actuators mounted to a standard manual gearbox. Over time, internal electric actuator motors suffer brush wear, moisture ingress, or solder joint failure on the integrated control module. When the transmission control unit loses position calibration or cannot actuate the clutch, the system enters fail-safe mode, flashing a transmission warning on the instrument cluster and preventing engine cranking.

Est. Repair Cost: £500–£1,100
Warning Signs:

Car refuses to start with an N or dash flashing erratically on the instrument cluster display, Jerky, delayed gear shifts with severe clunking when pulling away from standstill, Transmission drops into neutral unexpectedly while driving, leaving the car stranded

What to Inspect:
  • Check gear selector movement through Reverse, Neutral, and Drive from cold to verify immediate engagement
  • Verify that the starter motor cranks instantaneously when key is turned in Neutral

Pollen Filter Housing Bulkhead Water Ingress

ModerateBodywork & Rust

The cabin pollen filter on the Ford Fusion is located within the heater bulkhead beneath the windscreen scuttle panel. Over time, the factory foam weather-seal on the pollen filter housing cover deteriorates, dries out, and degrades from exposure to heat and moisture. Rainwater running off the windscreen bypasses the degraded seal and flows directly into the passenger footwell, soaking sound-deadening insulation and risking corrosion to the interior wiring harness and fusebox.

Est. Repair Cost: £80–£220
Warning Signs:

Musty, damp smell inside the cabin accompanied by persistent windscreen fogging in winter, Passenger footwell carpet feels soggy or pools with water after heavy rainfall or washing, Unexplained condensation on interior glass and random warning lights from damp fusebox connections

What to Inspect:
  • Lift the front passenger floor mat and press fingers firmly into the carpet to feel for hidden dampness
  • Inspect the plastic scuttle tray at the base of the windscreen for warped plastic or dislodged seals

1.4 TDCi Common-Rail Fuel Injector Copper Washer Leak

ModerateFuel System

On 1.4-litre Duratorq TDCi diesel engines, the copper crush washers sealing the base of the fuel injectors against the cylinder head fire face can harden, erode, and fail. High-pressure combustion gases blow past the failed copper seal, venting hot diesel soot, hydrocarbons, and unburnt fuel into the injector wells. Over time, this baked soot solidifies into a hard, tar-like black carbon crust known as black death, damaging the injector body, creating exhaust fumes in the cabin, and making injector removal difficult.

Est. Repair Cost: £180–£450
Warning Signs:

Rhythmic chuff-chuff-chuff noise synchronised with engine RPM from the top of the engine, Strong smell of diesel fumes penetrating the cabin through the ventilation heater vents, Hard, black bitumen-like carbon buildup pooled around the base of the diesel fuel injectors

What to Inspect:
  • Remove the plastic engine top cover and inspect each injector well for wet fuel or black tar crust
  • Listen carefully with the bonnet open while idling for rhythmic combustion blow-by chuffing

Buying Tips for 2004 Ford Fusion (Europe)

  • Inspect the passenger footwell carpets for dampness; water regularly leaks past the pollen filter housing seal beneath the windscreen scuttle.
  • Avoid the Durashift EST automated manual gearbox; the clutch actuator motors and transmission control unit are prone to failure and costly to repair.
  • On 1.4 TDCi diesel models, listen for a rhythmic chuffing noise and smell for exhaust fumes under the bonnet, indicating blown injector copper sealing washers.
  • Check the front coil springs; like the contemporary Fiesta Mk6, lower spring coils can fracture over UK speed cushions, damaging tyres if dislodged.
  • Test the electric tailgate release button on the dashboard and the key fob; broken wiring in the tailgate rubber gaiter frequently disables electronic opening.
