D-4D Fuel Injector Copper Seat Washer Blow-By and Sludge Formation
SeriousEngineThe 2.5 D-4D (2KD-FTV) and 3.0 D-4D (1KD-FTV) engines use copper washers to seal the common-rail fuel injectors into the cylinder head. Over time and thermal cycling, these copper washers erode, allowing hot combustion blow-by gases to escape into the rocker cover. The hot gases carbonise engine oil into thick granular sludge, which drops into the sump and clogs the oil pickup mesh strainer. This starves the engine of oil pressure, causing rattling bottom-end bearings and catastrophic engine seizure.
Excessive smoke puffing or chuffing from the oil filler opening when the cap is removed on idle, Thick black gritty carbon sludge coating the camshafts visible under the oil filler neck, Loud metallic tapping or knocking from the engine top end on cold starts, Oil pressure warning light flickers at warm idle or takes several seconds to extinguish
- Unscrew the engine oil filler cap with the engine idling warm and look for rhythmic puffs of exhaust gas blow-by
- Shine an LED torch inside the oil filler neck to inspect the internal metal surfaces for thick tar-like sludge
- Check service invoices to confirm whether the injector copper washers were replaced with revised coated parts
