- D-4D Fuel Injector Copper Seat Washer Blow-By and Sludge FormationSerious
The 2.5 D-4D (2KD-FTV) and 3.0 D-4D (1KD-FTV) engines use copper washers to seal the common-rail fuel injectors into the cylinder head. Over time and thermal cycling, these copper washers erode, allowing hot combustion blow-by gases to escape into the rocker cover. The hot gases carbonise engine oil into thick granular sludge, which drops into the sump and clogs the oil pickup mesh strainer. This starves the engine of oil pressure, causing rattling bottom-end bearings and catastrophic engine seizure.
- Rear Chassis Ladder Frame Structural Salt CorrosionSerious
Hilux pickups used in UK agricultural, coastal, or winter-salted highway environments suffer from severe structural corrosion on the boxed steel ladder-frame chassis rails. Mud and wet road salt accumulate inside the hollow chassis sections behind the fuel tank and surrounding the rear leaf spring hanger brackets, rusting the steel rails from the inside out. This leads to chassis perforations, weakened towing strength, and failure on the annual UK MOT inspection.
- Steering Column Spiral Cable Clock Spring FailureModerate
The spiral cable (clock spring) inside the steering wheel hub assembly transfers electrical connections to the driver airbag, horn, and steering wheel controls. Through repeated steering turns over high mileage, the internal flat ribbon cable suffers fatigue and fractures. When severed, the driver airbag is disconnected, illuminating the SRS airbag warning light on the dashboard, disabling the horn, and causing an immediate MOT test failure. Subject to UK safety recall R/2014/048.
